Aluminum CNC machining is the process of cutting custom parts from solid aluminum stock on computer-controlled mills and lathes. It is the most common way to make metal prototypes and production parts because aluminum cuts fast, weighs about a third as much as steel, and takes finishes like anodizing well. Most parts are made from 6061 or 7075.

  • It cuts fast. Aluminum machines at high spindle speeds with low tool wear, so cycle times are short compared with steel or titanium.
  • It is light and strong. Heat-treated grades such as 6061-T6 and 7075-T6 give a strong strength-to-weight ratio.
  • It resists corrosion. A natural oxide layer protects it, and anodizing makes that layer thicker and harder.
  • It conducts heat and electricity well, which suits heat sinks, enclosures, and electrical components.
  • It is recyclable, and chips from the machine have real scrap value.

The trade-offs are real too. Aluminum is soft enough to scratch and dent in handling, it moves more with temperature than steel, and thin sections can distort after heavy material removal. Good shops plan around all three.

Which Aluminum Alloy Is Best for Machining?

For most parts, 6061-T651 is the best starting point. It machines cleanly, anodizes evenly, and costs less than the high-strength grades. Move to another alloy only when the part needs something 6061 cannot give.

The temper matters as much as the alloy. T651 means the plate was stretched to relieve internal stress, so it stays flatter after machining than plain T6.

How Are Aluminum Parts Machined?

Three processes cover almost every job in CNC machining of aluminum.

5轴加工 tilts and rotates the part or spindle so the tool reaches several faces in one setup. It costs more per hour, but fewer setups can lower the total price on complex parts and improve feature-to-feature accuracy. Parts with angled holes or sculpted surfaces are usually quoted on 5 轴数控加工.

Drilling, tapping, reaming, and boring happen on the same machines as secondary operations.

Tooling, Coolant, and Workholding

The main challenge in aluminum machining is not hardness. It is stickiness. Soft aluminum wants to weld itself to the cutting tool, which is called built-up edge. Everything in a good aluminum setup is aimed at preventing it.

  • Tools: carbide end mills with two or three flutes, a high helix angle, and polished flutes. Fewer flutes leave more room for chips to escape.
  • Speeds and feeds: high spindle speeds with a real chip load. Feeding too slowly makes the tool rub instead of cut, which heats the edge and causes sticking.
  • Coolant: flood coolant, mist, or a strong air blast to clear chips so they are not recut.
  • Workholding: rigid vises and fixtures, short tool stick-out, and enough stock left for clamping. Thin parts may need soft jaws or vacuum fixtures.

One safety point: fine aluminum dust can be explosive. OSHA’s combustible dust guidance lists aluminum among the metals that can be explosible in dust form, so shops that grind, sand, or polish aluminum need proper dust collection.

Design Guidelines for Machined Aluminum Parts

Design for manufacturing (DFM) means shaping a part so it is easy to machine without hurting its function. These guidelines for machining aluminum come from Tuowei’s published milling capabilities.

A few more habits that save money:

  1. Match inside corner radii to standard tool sizes and make them slightly larger than the tool, so the cutter does not have to stop in the corner.
  2. Avoid deep, narrow pockets. Long tools deflect and chatter.
  3. Keep features on as few faces as possible. Each extra face can mean another setup.
  4. Add a small chamfer or edge break note so edges are not left sharp or filed by hand.

What Machining Tolerances Can You Expect?

Tighter machining tolerances are possible, but each step down adds machine time and inspection. Put tight tolerances only on features that mate or seal.

For dimensions without a specific tolerance, many drawings reference ISO 2768-1, which sets general tolerances in classes such as fine (f) and medium (m). A note like “ISO 2768-m” tells the shop what to hold everywhere else. ISO has signaled a revision of this standard is coming, so check which edition your customer requires.

Surface Finishes for Machined Aluminum

Most machined aluminum parts get at least one finish after machining.

  • As-machined: visible tool marks, lowest cost, fine for internal parts.
  • Bead blasting: a uniform matte texture that hides tool marks. Often done before anodizing.
  • Type II anodizing: the standard decorative and protective finish. Available clear, black, and in colors.
  • Type III hard anodizing: a thicker, harder coating for wear surfaces. Hard anodized aluminum is usually dark gray to black.
  • Chromate conversion coating: a thin conductive film, used where electrical grounding is needed.
  • Powder coating: a thick, durable paint layer in almost any color.

The most common problem with anodized aluminum parts is dimensional change. The coating grows partly outward from the surface, so tight bores, press fits, and threads can end up undersize. What Drives the Cost of Aluminum Parts?

Material is rarely the largest cost in CNC machining aluminum. Machine time and setups are. The main drivers, roughly in order of impact:

  1. Number of setups. Each time the part is re-clamped, labor and risk go up.
  2. Tolerances. Tight tolerances slow cutting and add inspection.
  3. Geometry. Deep pockets, thin walls, and small inside radii need small tools and slow feeds.
  4. Finishing. Anodizing and masking add a separate process step.
  5. Quantity. Programming and fixturing are one-time costs spread across the batch.
  6. Alloy. 7075 costs more than 6061 and wears tools a little faster.

How Are Machined Aluminum Parts Inspected?

Inspection is where a good supplier proves that CNC machined aluminum matches the drawing. For a new part, expect:

  • First article inspection: a report with measured values for every dimension on the drawing, not just pass or fail.
  • CMM measurement for complex or tight-tolerance features.
  • Material certificate: a mill test certificate confirming alloy and temper.
  • Finish checks: coating thickness and color against an approved sample for anodized parts.

Where Machined Aluminum Parts Are Used

Machined aluminum shows up across almost every industry that builds hardware.

  • Aerospace and drones: brackets, housings, and structural fittings, often in 7075.

What to Send When You Request a Quote

A complete request gets a faster, more accurate quote for custom aluminum parts. Include:

  • A 3D model in STEP format for the geometry.
  • A 2D drawing with tolerances, threads, finishes, and the general tolerance note. The model shows shape; the drawing shows intent.
  • Alloy and temper, such as 6061-T651, not just “aluminum.”
  • Quantity, including expected reorders, since volume changes how the shop plans fixturing.
  • Finish requirements, including anodize type and color and any masked features.
